The two most important qualities for any athletic sock are fit and moisture-wicking. A good fit keeps socks from sliding and reduces friction which can cause blisters. Moisture wicking moves sweat away from your feet to the surface of the sock, keeping you dry.

Cushioning If your feet need extra shock absorption and/or greater durability, look for styles with cushioning in the sole, heel and instep.

Weight Generally, people prefer light weight socks for running and more cushioning for longer endeavors, such as walking, hiking or standing all day. Plant Process Control Procedure

Plant Process Control Procedures
1- General Procedures (All plants)
The auditor should inspect socks that have completed the process being audited. The auditor should not inspect socks that operator knows will be audited.

The auditor must rove the floor and not establish a routine. Operators should not be able to guess which operator will be audited next.

All audits, except packaging, will be accomplished with the auditor putting his or her hand in the sock to inspect the applicable manufacturing function. Boarding alignment should be audited before the sock is inspected for physical defects.

If a lot fails, the floor supervisor will be notified and the operator directed to 100% inspect all socks in the failed lot. See Chapter 2.3 for rework procedures. The auditor will re-audit the lot after being notified that the 100% rework has been completed. All failed audits will be documented on the Lot Rejection Form.

If a lot has been rejected, the auditor will continue auditing that operator three times in succession (the next three lots) to ensure that the problem has been resolved. After the next three lots pass, the auditor will return to random, routine auditing.

Any knitting machine that is flagged by an auditor should be re-inspected before the end of his or her shift. A failed re-inspection should be immediately reported to the knitting supervisor and the plant process control manager.

Defect levels will be maintained for each operator.

Units to audit are defined as single socks in knitting, seaming, and boarding. After pairing, nesting, inserting, or packaging, a pair of socks is a unit. Note: only 1 defect should be counted in a pair of socks, even if both socks in the pair contain defects.

2.5 Level Audits (7/13 rule). To perform accept/reject inspections at the 2.5 level for lot sizes up to 42 dozen, inspect 7 units. If zero defects are found, the lot passes. If one defect is found, inspect 13 more units. If another defect is found (2 or more defects out of the new total of 20 units), the lot is rejected.

2.5 Level Audits (20/20 rule). To perform accept/reject inspections at the 2.5 level for lot sizes between 43 and 120 dozen, inspect 20 units. If zero defects are found, the lot passes. If 1, 2, or 3 defects are found, pull another 20 socks from random areas. If 4 or more defects (from the new total of 40 socks audited), the lot is rejected.

1.5 Level Audits (20/12 rule). To perform accept/reject inspections at the 1.5 level, inspect 20 units for lot sizes up to 42 dozen. If zero defects are found, the lot passes. If one defect is found, inspect 12 more units. If another defect is found (2 or more defects out of the new total of 32 units), the lot fails. For lot sizes between 43 and 100 dozen, inspect 32 units (2 or more defects will fail the lot).

The plant manager may tighten the audit procedure from a 2.5 to a 1.5, depending on goals, customers, or areas of concern.

All plants must have a process that verifies that prepack cases do not contain shortages, overages, or substitutions. This can be accomplished by a visual check by a second operator, such as the person who tapes the cases, who verifies the accuracy of each case. Other options include additional auditors or a combination of visual inspections and weight scales.

So that defect percentages can be accurately calculated, all units in the sampling plan should be audited, even if the reject number has been reached.

2- Dyehouse/Bleach Tunnel Procedures.
All runs/dye lots will be verified under a light box using the shade standards issued by Central Lab. The Cool White Fluorescence (CWF) setting will be used for all Walmart shades; the Daylight (D65) setting will be used for all other customers. Spectrophotometer readings will be recorded for all bleach runs.

3- Boarding Audits in Automated Plants.
Each boarder will be audited at once per shift. Each audit will consist of 13 socks with 1 or less defects passing. If 2 or more defects are found, the boarder will be audited once per hour until 3 successive audits pass.

There are so many sock choices it can often be difficult deciding what to buy. Finding the sock that works best for your activity, the weather conditions, and your feet makes all the difference in your comfort. Too often we blame a shoe or boot for “not working right” when in all actuality, it’s probably the sock you’re wearing.


Comfort and Performance


Wearing the proper sock is critical to the enjoyment of athletic activities. Every action creates different stress points on the body, and in order to prevent injury, vulnerable spots must be protected. The incidence of blisters and other foot problems can be reduced by wearing socks that fit exceptionally well and that wick moisture.

High-performance socks protect feet against cold or excessive heat and assist the foot’s own temperature regulating function. Under varying climatic conditions, socks help balance the body’s temperature and manage perspiration creating a pleasant “microclimate” next to the skin.

Since human core temperature of the head and torso must remain at approximately 98.6°F (37°C), it is essential that heat be removed at the same rate it is produced. With increased physical exertion, more heat is generated throughout the body which causes people to sweat. The prerequisite for cooling is evaporation. Therefore, clothing (including socks) must have good moisture transfer capacity to ensure the microclimate next to the skin remains dry and comfortable.

Stay cool during summer

It’s a myth that your feet will stay cooler if you skip wearing socks in your shoes. In fact, perspiration causes friction between the foot and the shoe, and that in turn causes hot spots and blisters.
Sweating is the way our body temperature stays regulated in the heat. Drinking enough water to keep the body perspiring is key. Your sweat will evaporate from your skin, but when feet sweat, that perspiration can cause foot problems unless you wear a high performance sock that will wick the moisture away from your feet.

Keep warm in the winter

Keeping warm as the temperature drops is critical to staying comfortable, healthy and safe. Wind-chill, frostbite, and hypothermia are the three biggest dangers the cold brings. Any outdoor activity requires extra precautions.

Many people know that dressing in layers and wearing a hat, are key ways to stay warm. However, some overlook the importance of keeping feet equally protected. In fact, because blood goes to protect vital organs first, blood vessels in the feet constrict which reduces circulation and increases the likelihood of frostbite. The basic concept you should look for in cold weather clothing applies to socks too. The best fabrics offer insulation from the cold and allow the body to release perspiration.

Cotton is a poor choice because its absorbency causes the fibers to collapse against the skin, drawing heat away from the body. And trapped perspiration is a major cause of cold weather health problems. If you’re wet, your risk of hypothermia increases dramatically. Studies have shown that the rate of heat loss through wet clothing can be 240 times that lost while wearing dry clothing. High-quality socks help retain warmth, and absorb and transfer moisture away from the skin.

Wool is the best natural fiber for warmth. Even when wet, wool is warm because wool fibers trap dead air space providing insulation. Synthetic fibers, such as microfiber acrylics, Thermolite®, Hollofil®, or CoolMax®, provide superior moisture transfer. Socks with a combination of these natural and manmade fibers offer great protection from the cold. Thicker socks are generally warmer because their large loop (knit) construction traps more air which provides warmth and insulation from the cold.

Absence of yarn caused by knitting change from multi-feed to single feed in heel and toe; from yarn changes from top to body of sock; lifter or dropper not working properly; bad latch on needle; bad yarn; etc., resulting in missing, broken, or cut yarn.

Misplates
The inside yarn floats over the outside yarn.

Split stitch
One yarn misses one needle in a single course (one wale).

Drop stitch
Both yarns missed in one needle in a single course (one wale).

Loop out/yarn floats
One yarn misses two or more needles in a single course.

Tuck stitch/rabbit track
One ore more needles hold the loop (usually all yarns) for more than one course. May be random or down one wale when caused by a defective needle.

Flat rib (missing rib)
Bad jack causing a flat or missing rib.

Needle run Vertical defect,
when a needle stops knitting, appears as a missing wale.

Sinker/needle lines
Thick or thin vertical line following the wales, usually the length of the sock.

Bent latch
When latch on the needle is bent to one side causing a wide wale or rough line.

Roll top
Elastic tension is too loose or inappropriate size of elastic in the design.

Misterry/
run under Yarn goes over or under a sinker and does not form the terry loops; all of the yarn is in the appropriate course but is flat knit rather than terry.

Yarn out
Yarn is missing from all or a portion of one or more courses. Caused by breaks in the yarn.

Barre`
Streaks that run with the courses; caused by uneven yarn tensions, uneven yarn wax/oils, uneven yarn counts, uneven stitch cams, mixing old with new polyester/nylon yarns.

Gore hole
Hole in gore area that has broken yarn(s).

Open gore
Similar to gore hole, but does not have broken yarns; caused by inappropriate machine adjustments.

Crows feet/needle tracks High/low stitches

Run over
Polyester or nylon yarn gets on top of the sinker causing rags or very rough knit.

Bleeding terry
Terry loops appear on the outside of the sock.

Seaming of Socks
Beard
Raw edges, broken, or skipped stitches

Fraying
Open seam or loose stitch tension

Long corners/dog ears Seam line runs beyond the gore or extended gore line.

Finishing of Socks
Dye spots, streaks, splotches
Dye spots can be darker or lighter of the same or a different color. Streaks usually appear as long diagonal or vertical marks usually darker in color. Splotches are dark or light blotches on colored fabric. Caused by dye contamination, “fly” dye, by chemicals being left out, incorrect amount of chemicals, dye bath not reaching correct temperature, loose dye not evenly distributed on socks, dye transfer from one sock to another (particularly if left in buggies damp), etc.

Pilling Yarn in sock is abraded by the run time or burrs in the dye tub or dryer; appearance has small balls or knots of fibers. Particularly prevalent in larger size open end yarns with too little twist.

Bruised socks Acrylic socks that cool too quickly in the dye tub and appear as having light or dark streaks.

Twisted ribs Sock rib is twisted or turned caused by improper alignment on the boarding machine, exacerbated by high twist in ring spun yarns.

One misplate no longer than ¾” allowed in body of sock. Random misplates in heel and toe are allowed in finishing if dye union is OK and similar socks are paired together. In knitting, misplates in heel and toe will be flagged when discovered to limit quantity

MISTERRY Maximum allowable is 1 course; all yarns must be present in the stitches (yarn is flat knit rather than terry)

BAD FABRIC/ROUGH KNIT Raised loops, pilling, bleeding terry, rough knit. No more than one area ¼” in diameter with no more than 5 imperfections within the ¼”.

ROLL TOP At least one corner must not be rolled; the roll may not go around the
circumference of the sock.

MULTIFEED TRANSFER HOLE Maximum allowable is 3/16” as seen in boarding.

FLY WASTE Maximum allowable is 2 per side no larger than 2 courses/2 wales.

PICKS 2 picks per side allowed if less than 1/8” loop length.

FLAT RIB Is a defect in knitting; in finishing max allowable flat rib 1 wale wide.
